As millions of electric vehicles age, the U.S. faces a growing challenge: recycling and transporting worn-out EV batteries safely and efficiently.

Electric vehicle adoption continues to accelerate, but another challenge is rapidly approaching. As millions of EVs age, the United States must prepare for an unprecedented wave of battery packs reaching the end of their useful life. While battery recycling technology continues to improve, the country’s infrastructure for transporting, storing, and processing these massive battery packs remains limited.

Industry experts warn that the biggest obstacle may not be recycling itself, but moving thousands of hazardous battery packs safely across the country.

Not Every EV Battery Is the Same

Today’s EV market is dominated by two battery chemistries:

  • Nickel Manganese Cobalt (NMC): Higher energy density and commonly used in long-range premium EVs.
  • Lithium Iron Phosphate (LFP): Lower production costs, improved durability, and no cobalt or nickel, but more difficult to recycle economically because its raw materials are less valuable.

Manufacturers including Tesla, Panasonic, Toyota, SK On, Ultium Cells, and BYD are producing millions of battery packs that will eventually require recycling.

The Biggest Problem Is Transportation

Most EV batteries are replaced once they fall below approximately 70% of their original capacity, even though they still contain usable energy.

However, transporting these packs presents major logistical challenges.

A typical EV battery can weigh close to 1,000 pounds and is classified as Class 9 hazardous material because of the risk of thermal runaway. Specialized containers, certified transport companies, trained personnel, and expensive insurance are required to move them safely.

In many cases, transporting a used battery across the country can cost more than the value of the recoverable materials inside it.

Safe transportation has become one of the largest obstacles facing EV battery recycling.

Second-Life Storage and Material Recovery

Not every battery goes directly to a recycling facility.

Packs that still retain significant capacity are often repurposed for stationary energy storage, where they support solar farms, commercial buildings, and electrical grids. Batteries that can no longer be reused are dismantled and shredded to produce black mass, a material containing lithium, nickel, cobalt, and manganese. Modern recycling techniques can recover up to 95% of several critical battery metals for reuse in new batteries.

The U.S. Still Faces a Major Infrastructure Challenge

Although billions of dollars are being invested in new recycling facilities, experts believe the United States still lacks the logistics network needed to handle the coming wave of retired EV batteries.

Unlike Europe, which is implementing mandatory battery passports, or China, which already operates a mature battery recovery system, the U.S. is still building the transportation, storage, and recycling infrastructure required to support the next stage of EV adoption. Until that network is fully developed, dealerships and scrapyards may be forced to store increasing numbers of aging battery packs

Audi has confirmed it will expand its hybrid lineup in the United States as the brand works to meet growing demand for electrified vehicles.

Audi is preparing to expand its hybrid lineup in the United States after acknowledging the growing demand for electrified vehicles. The announcement comes as the German automaker looks to strengthen its position in a market where hybrid sales continue to outpace fully electric vehicles.

According to Audi of America President Vito Paladino, the company is evaluating which models should receive hybrid powertrains to better meet customer demand.

Audi Plans a Bigger Hybrid Lineup

Speaking during the launch of the new Audi Q9, Paladino confirmed that additional hybrid models are on the way.

“We will have hybrids in our lineup,” he said, adding that Audi is reviewing which vehicle segments require electrified options.

The move comes after Audi reported lower U.S. sales during the first half of 2026, while electric vehicles represented only a small portion of the brand’s total deliveries.

Competition Already Offers More Choices

Audi enters the expanding hybrid market later than several of its premium rivals.

Today:

  • BMW offers multiple plug-in hybrid models, including the X5.
  • Mercedes-Benz sells a broad range of plug-in hybrid SUVs.
  • Lexus offers hybrid or plug-in hybrid powertrains across most of its lineup.

Audi currently has two confirmed hybrid performance models expected for the U.S. market:

However, the company is expected to introduce hybrid technology in higher-volume models to increase its competitiveness.

Audi aims to close the gap with premium rivals that already offer extensive hybrid lineups.

Best-Selling SUVs Could Receive Hybrid Power

Because Audi already offers hybrid technology in several global markets, the company may be able to bring additional electrified models to the United States without waiting for full redesigns.

Popular SUVs such as the Q5 are widely expected to receive plug-in hybrid variants, while Audi continues evaluating other models that could benefit from electrification.

The strategy allows the brand to respond more quickly to shifting consumer demand while leveraging hybrid technology already available within the Volkswagen Group.
